How to Use a Battery Spot Welder Safely: Step-by-Step Guide

Battery spot welding is one of the most effective ways to connect nickel strip to cylindrical cells without applying prolonged heat to the battery. This guide explains a careful workflow for 18650, 21700 and similar battery-pack projects.
Important: Lithium batteries can cause fire, burns or electric shock if they are short-circuited, overheated or assembled incorrectly. Work only if you understand battery safety, wear eye protection, remove metal jewelry and keep a suitable fire-response plan nearby. Always follow the instructions supplied with your welder and cells.
What you need
- A battery spot welder suitable for your strip material and thickness
- Clean nickel or nickel-plated steel strip
- Compatible welding pen and electrodes
- Scrap strip for test welds
- Eye protection and heat-resistant gloves
- A multimeter and insulated hand tools
1. Inspect the battery cells and work area
Use only matched, undamaged cells from a reliable source. Do not weld swollen, dented, leaking, corroded or overheated cells. Check cell voltage before assembly. Work on a clean, dry, non-conductive surface with good ventilation and no loose metal parts.
2. Prepare the welder
Check the cables, welding pen, copper connections and electrode tips. Tighten loose connections and replace damaged parts. Charge or power the machine according to its manual. Keep the power setting low until you have completed test welds.
3. Clean and position the materials
Wipe the cell terminal and strip so they are free from oil, dust and oxidation. Place the strip flat against the terminal. The two electrode tips should contact the strip evenly without touching each other.
4. Make test welds first
Never begin on the final battery pack. Use scrap strip of the same type and thickness and increase power gradually. A good weld produces consistent points and holds firmly without burning through the strip, creating excessive sparks or heating the cell.
5. Weld with steady pressure
Hold the welding pen perpendicular to the surface and apply even pressure. Trigger one weld cycle, then lift the electrodes. Do not repeatedly weld the same point. Allow time between welds so the electrodes, strip and cell remain cool.
6. Check every connection
After the weld cools, perform a gentle peel test on your sample. A strong test weld normally tears or deforms the strip around the weld points instead of separating cleanly. On the battery pack, visually inspect every joint and check for unexpected heat or voltage changes.
Common problems
The strip lifts off easily
Clean the surfaces, confirm electrode pressure and increase energy only in small steps. Worn or dirty electrode tips can also cause weak welds.
The strip burns through or sparks heavily
Stop and reduce the welding energy. Check that the strip is flat, the electrode spacing is correct and the material is compatible with the machine.
Weld strength is inconsistent
Inspect cable connections, electrode wear, pressure and charge level. Use the same technique and spacing for every weld.
Choosing welding materials
Strip material and thickness strongly affect the required welding energy. Pure nickel, nickel-plated steel and copper behave differently. Confirm the material specification before welding and do not rely on appearance alone.

Frequently asked questions
Can I solder directly to a lithium cell?
Spot welding is generally preferred because it applies heat for a much shorter time. Direct soldering can overheat a cell and should not be attempted without appropriate professional procedures.
What power setting should I use?
There is no universal setting. It depends on the welder, electrode condition, strip material and thickness. Start low and determine the minimum reliable setting with test welds.
When should I replace the electrode tips?
Clean or replace tips when they are oxidized, misshapen or produce inconsistent welds. Disconnect power before servicing the welding pen.
